⚠️ Installation & Troubleshooting Notes

  1. Flush mounting: Sensor face must be level with the surface of the metal bracket, do not protrude.
  2. Target material: Carbon steel delivers best performance; stainless steel and aluminum reduce effective sensing distance.
  3. Fault diagnosis:

No output: Check brown/blue power supply wiring and pinout; load current ≤200 mA.

False triggering: Adjacent metal interference, insufficient mounting clearance, excessive supply ripple.

Indicator LED: Lights up when metal target approaches.

Operating Principle of Inductive Proximity Sensors

Core principle: High-frequency oscillation + eddy current effect. Only detects metallic objects; non-metals will not trigger the sensor.

  1. Internal Components

Mainly consists of:

LC high-frequency oscillator circuit (coil + capacitor)

Demodulation circuit

Threshold comparator circuit

Output driver (NPN/PNP) and status indicator LED

A coil is located behind the sensing face. When powered, the coil generates an alternating magnetic field.

  1. Working Sequence
  2. After power-up, the LC circuit starts oscillating; the coil emits an alternating high-frequency magnetic field.
  3. Metal target approaches the sensing face: The alternating magnetic field penetrates the metal and induces eddy currents on the metal surface.
  4. Eddy currents produce a reverse magnetic field that counteracts the original coil field, increasing energy loss and reducing oscillation amplitude.
  5. When the metal enters the rated sensing range, oscillation amplitude drops below the threshold → comparator detects the change.
  6. Circuit state flips, switching the output signal (NO/NC change), and the indicator LED turns on.
  7. Metal moves away → eddy currents disappear, oscillation recovers, and the output resets.

✅ Key point: Eddy currents can only form in conductive metals. Plastics, wood, water and glass do not generate eddy currents and cannot be detected by inductive sensors.

  1. Important Characteristics (referencing the Balluff BES above)

Flush mount (embedded): Magnetic field concentrates toward the front face; stray side field is weak. Can be embedded in metal mounting plates to avoid false triggers. Trade-off: shorter sensing distance compared to non-flush types (Sn=2 mm for this model).

Sensing distance reduction by material: Carbon steel is optimal; stainless steel, aluminum and copper have different eddy current properties and reduce effective range. Always add margin during selection.

Switching frequency: Maximum detectable cycles per second. Critical for high-speed applications such as fast conveyors and cam tracking.

  1. Brief Comparison with Photoelectric Sensors

Inductive: Eddy current principle → Metal-only detection, resistant to oil and dust, cannot detect plastics.

Photoelectric: Light transmit/receive principle → Detects metals and plastics, vulnerable to dust and strong ambient light.

Typical Applications of Inductive Proximity Sensors (metal-only, oil/dust resistant, non-contact)

These are non-contact switches with zero mechanical wear and long service life, suitable for harsh industrial environments. They respond only to metals; plastics, rubber and liquids cannot trigger them. Applications grouped by industry:

  1. Automated Production & Conveyor Lines (most common)
  2. Workpiece presence detection: Confirm arrival of metal bins, stampings and machined parts.
  3. Station counting: Count metal workpieces for production monitoring.
  4. Diverter sorting confirmation: Verify metal material position at deflectors.
  5. Belt drift monitoring: Detect metal trigger tabs for belt alignment protection.

Advantage: Far more stable than photoelectric sensors in environments with cutting fluid and dust.

  1. Machine Tools & CNC Machining Centers
  2. Tool position detection: Confirm tool pot position in tool changers.
  3. Spindle, slide and table travel limit (replaces mechanical limit switches, no physical impact).
  4. Clamp confirmation: Verify metal fixture clamping status.
  5. Chip conveyor scraper position monitoring.

Balluff BES series is widely deployed on machine tools.

  1. Hydraulic & Pneumatic Actuators (Cylinders)
  2. External cylinder position sensing: Magnetic switches detect internal piston magnets; inductive sensors detect external metal target tabs.
  3. Hydraulic cylinder stroke feedback and metal spool position monitoring on valve blocks.

Distinction: Magnetic switches respond to magnets; inductive sensors respond to metal.

  1. Material Handling, Warehousing & AS/RS
  2. AGV and forklift: Metal bumper detection, limit and home position reference.
  3. Elevators and chain conveyors: Detect chain master links; broken chain alarm on signal loss.
  4. Pallet positioning: Recognition of metal pallets.
  5. Packaging, Printing & Textile Machinery
  6. Roller speed monitoring and stall alarm (with metal trigger disc).
  7. Metal mold and hot stamping plate position verification.
  8. Textile needle plate and cam position detection.

Ideal for oily, lint-heavy environments where optics get obscured easily.

  1. Automotive Manufacturing
  2. Welding lines: Sheet metal part presence and fixture positioning (resistant to welding spatter).
  3. Stamping lines: Mold position and slide upper/lower limit.
  4. Skid positioning and metal tag detection on transfer skids.
  5. Fans, Pumps & Rotating Machinery Monitoring
  6. Speed measurement: Metal gear or target disc generates pulses for PLC speed calculation.
  7. Shaft break and stall protection: Alarm when pulse signal is lost.
  8. Gear speed and cam signal acquisition (requires high switching frequency models).
  9. Safety Guarding (with safety relay)

Safety-rated inductive sensors (Pilz, Balluff safety variants):

Monitor metal safety bolt engagement on safety gates.

Position supervision of rotating safety baffles.

⚠️ Standard general-purpose proximity sensors are not suitable for safety functions. Only certified safety models are permitted.

✅ Recommended Use Cases for Inductive Sensors

Target object is metallic

Harsh environment: Cutting oil, metal dust, mist, weld spatter

Requirement for non-contact operation and long service life without mechanical impact

No need to detect plastic, paper or transparent objects

❌ Unsuitable Use Cases

Target is non-metallic (plastic, carton, liquid) → Use capacitive or photoelectric sensors.

Long sensing distance required → Prefer photoelectric sensors.

Target material is stainless steel, copper or aluminum; calculate de-rated sensing distance in advance.

📌 Selection Reference

Flush mount: Embeddable in metal brackets, impact resistant, shorter sensing distance (BES M12MI-PSC20B-S04G is flush, Sn=2 mm).

Non-flush (unshielded): Cannot be embedded in metal, longer sensing distance.
