Comparison with Older Generations
Direct replacement for legacy large LC1D contactors (LC1D475, LC1D620, etc.). Advantages of TeSys Giga: wide-voltage electronic coil, faible consommation d'énergie de maintien, integrated surge suppression, enhanced short-time withstand, B10d safety life rating, compliant for safety-related machinery (ISO13849).
LC1G500KUEN (TeSys Giga) Guide de dépannage
Remarque importante: KUEN uses an electronic wide-voltage coil (100–250 V CA/CC). It differs from conventional AC coils and does not have a shading ring. Failure behaviour is not the same as LC1D models. The unit is fitted with contact wear diagnostic LED; always check the indicator first.
Safety precaution: Isolate and verify zero voltage on main circuit and control circuit. Do not remove main terminal cover while energised for this high-current device.
- Coil energised but contactor does not close (no movement)
Quick Check Sequence
- Check front diagnostic LED first: TeSys Giga electronic coil diagnostic code: 2 repeated flashes = control voltage below 80% of minimum operating voltage
- Measure voltage across A1/A2 while control command is active: Must stay within 100–250V. Long control cables, insufficient conductor cross-section and excessive voltage drop are common site issues.
- Resistance measurement across A1-A2 with power removed: Electronic coil does not have a fixed resistance value. Do not judge coil health by resistance reading, do not compare with LC1D coil resistance.
Causes profondes
Circuit de commande: Failed PLC output, faulty pushbutton/emergency stop, open thermal relay NC contact, safety chain open, broken latching circuit, bornes desserrées
Alimentation: Undersized power source, excessive ripple on DC supply, residual / induced voltage (capacitance effect on long cables)
Mechanical binding: Poussière, metallic debris or arc powder inside magnetic circuit; misfitted auxiliary contact block, deformed return spring, lightly welded main contacts jamming the moving assembly
Electronic coil module failure: Lightning surge, overvoltage damaging the built-in driver PCB (Giga coil includes circuit board, not simple enamelled wire winding)
Ambient factors: Température >60℃, humidité / corrosive atmosphere causing internal electronic component failure
Mesures correctives
Bench test the coil by applying a stable rated supply directly to A1/A2, to isolate faults between control circuit and contactor itself.
Clean dust and metallic debris from pole faces; inspect auxiliary attachments for binding.
Electronic coil can be replaced individually if defective; full contactor replacement is not mandatory.
- Chatter, buzzing or repeated bouncing after closing
⚠️ Critical reminder: LC1G electronic coil has no shading ring, do not attempt troubleshooting by replacing shading rings as on older AC contactors!
Causes profondes
- Unstable control voltage / voltage sag under load: High source impedance, voltage dip when other large loads cycle, insufficient PLC output drive capacity
- Faulty latching circuit: Oxydation / poor contact on the 1NO latching auxiliary contact, loose latching wiring causing loss of holding voltage immediately after closure (most frequent cause)
- Control circuit interference: VFD harmonic noise, control cables routed alongside power cables disturbing the coil driver PCB
- High mechanical friction: Dust accumulation on magnetic pole faces, trapped foreign matter, stiff return spring, insufficient magnetic force from electronic coil to maintain closed position
- Intermittent control signal: PLC program flicker, sensor chatter, câblage lâche
- Missing surge suppression: Multiple contactors in parallel, inductive loads generating back EMF that disturbs coil electronics
Mesures correctives
Monitor A1-A2 voltage dynamically during closing, check for voltage dip; static voltage reading alone is not sufficient.
Verify continuity of the built-in 1NO latching contact; add external auxiliary contact block if reliability is poor.
Separate control wiring, use screened cable where required; fit RC snubber or freewheeling diode according to AC/DC supply type.
Disassemble and clean magnetic circuit; manually cycle mechanism to confirm smooth movement and positive return.
- Main contact overheating, pitting, soudage, déséquilibre triphasé
TeSys Giga includes contact wear diagnostic LED: Steady ON indicates remaining contact life <15%, warning for contact block replacement. All three poles must be replaced as a set; single-pole replacement is not permitted. Reset wear counter by toggling A/B dipswitch after replacement.
Progressive failure sequence: Terminal overheating → contact arcing and erosion → contact welding (coincé fermé)
Causes profondes
- Misapplication / surcharge: Continuous operation above 500A AC-3, duty cycle exceeding 600 opérations/heure, avances fréquentes, capacitor switching, locked-rotor starts (AC-3 duty is not suitable for capacitor loads)
- Incomplete closure (preceding chatter / sous-tension): Low contact pressure, high contact resistance and thermal runaway accelerating contact degradation
- Insufficient tightening torque on main terminals: Specified torque 35N·m. Vibration-induced loosening, poor cable lug crimping, undersized conductors
- Failed arc chamber: Broken arc chute, accumulated arc powder preventing rapid arc extinction
- Unbalanced three-phase load, motor phase loss, downstream short circuit exposing contacts to high short-circuit current
- Environmental conditions: Conductive dust, moisture causing contact surface oxidation
- Failed mechanical interlock (étoile-triangle, dual-supply interlock): Simultaneous closure of two contactors leading to phase-to-phase short circuit and catastrophic contact damage
Evaluation & Remedial Criteria
Light surface discolouration without craters: Nettoyer les contacts, measure three-phase contact resistance for consistency, monitor temperature rise and increase inspection frequency.
Contact craters, metal spatter, charred / damaged arc chute: Replace contact module (breaking assembly) directly. Do not file / dress contacts; polishing removes arc-resistant silver alloy layer and drastically shortens service life.
Permanently welded contacts: Do not pry open forcibly. Replace complete contact block and verify upstream short-circuit protection coordination.
Retorque main terminals to 35N·m; inspect mechanical interlock operation.
Reset wear diagnostic counter: Toggle A/B dipswitch, power on for 10 seconds to complete reset.
- Standard On-site Troubleshooting Workflow
- Inspection visuelle: Diagnostic LED, burnt marks, discoloured terminals, damaged arc chute, accumulated dust
- Manual mechanism test (isolé): Operate moving core manually to confirm smooth travel without binding
- Isolated coil bench test to rule out upstream control circuit faults
- Test de continuité: Main three-pole contacts and built-in 1NO+1NC auxiliary contacts (mise hors tension)
- Loaded monitoring: Tension de commande, three-phase current, contactor housing temperature rise
- Verify operating conditions: Cycle rate, type de charge, ambient temperature against nameplate ratings
- Pièges courants (Key Differences between LC1G and Legacy LC1D)
- KUEN electronic wide coil accepts AC or DC, but is sensitive to high ripple and induced voltage on long cables
- Diagnostic LED is the primary troubleshooting indicator; inspect LED before disassembly
- Modular replaceable contact assembly, full contactor replacement not required; three poles must be replaced as a set plus wear counter reset
- Chatter faults do not involve shading rings, this is an older AC contactor design feature not present on Giga
- Mechanical interlock failure in star-delta circuits is the top cause of main contact explosion
